In the window and door industry, an error of a fraction of an inch may look like a measuring problem. Often, it is really an information problem.

Imagine a fairly typical project. A salesperson visits a home, documents the openings, and takes measurements. Days later, during a second visit, someone discovers that one of those openings needs to be corrected. The new measurement is taken correctly, and the information exists somewhere—perhaps written in a note, sent in a text message, or captured in a photograph. The problem is that the person placing the order is working from the previous version.

Weeks later, the window arrives.

And it doesn’t fit.

At that point, it is tempting to describe what happened as a simple measuring mistake. But the correct measurement did exist. What failed was something harder to see: the right information did not reach the right person, with enough context, before an expensive decision became irreversible.

That type of failure is particularly costly in the window and door industry because many products are manufactured for a specific opening. The cost does not necessarily end with the wrong unit. It can include a replacement order, another crew visit, changes to the installation schedule, calls with the homeowner, administrative hours, management time, and an uncomfortable conversation about why a project that appeared ready now has to wait.

A wrong window almost never costs only the price of a window.

Construction Has an Exceptionally Expensive Communication Problem

The construction industry has spent years trying to quantify something many companies already understand intuitively: a significant amount of money is lost not because work was never done, but because some of that work has to be done again.

A study conducted by FMI Corporation and PlanGrid involving nearly 600 construction professionals found that 48% of rework on U.S. construction projects was associated with poor communication or project information that was inaccurate, inaccessible, or difficult to share. Applied to construction volume at the time, researchers estimated an annual cost of $31.3 billion associated with those two causes alone.

The same study found something perhaps even more revealing. Participants reported losing more than 14 hours per week to activities that did not directly move projects forward: approximately five and a half hours searching for information, nearly five hours resolving conflicts, and about four hours dealing with mistakes and rework.

It is important to put those numbers in context. The study covered construction broadly, not replacement window companies specifically. But the mechanism it describes is especially recognizable in an industry where sales, measurement, estimating, ordering, permitting, and installation may all touch the same opening at different stages.

The problem is not always that nobody has the information. Very often, somebody does.

A Fraction of an Inch Can Travel Through an Entire Company

Manufacturers are extremely careful about measurement instructions for a reason. Andersen, for example, recommends taking multiple measurements of the same opening and using the smallest dimension for certain replacement applications, precisely because structures are not always perfectly square. Pella also emphasizes verifying dimensions and having a professional confirm measurements before a product is manufactured.

Accuracy, however, solves only the first half of the problem. The second half is preserving that accuracy as information moves through the company.

Suppose an opening was initially measured at 72 by 48 inches. During the final measure, the technician discovers a different condition and changes one of the dimensions. They also take a photograph of rotten wood below the frame and determine that the opening preparation will need to change. That information may be technically perfect, but it is still useless if the revised measurement stays on a piece of paper, the photograph remains on someone’s phone, and the explanation lives in a conversation the ordering department never sees.

At that point, the error is no longer in the tape measure.

It is in the handoff.

And handoffs multiply as a company grows. The person who sells the project may not be the one performing the final measure. The person measuring may not prepare the order. The person placing the order may never have visited the property. The installer may be the first person to physically see that opening again weeks later.

Every person can do their individual job correctly, and the project can still go wrong.

Small Mistakes Have a Long Tail

Recent research on rework also shows why these losses can be difficult to see from the office. In a study published by the Journal of Construction Engineering and Management and summarized by ASCE in January 2026, researchers found that rework costs recorded before project completion had been underestimated by approximately 300% within the organization studied. The average recorded cost was 0.38% of contract value before completion, and researchers estimated that it could approach 0.76% when post-completion corrections were also considered.

That may sound like a small percentage until you remember how margins work. That money does not come out of revenue; it comes out of what remains after paying for products, installation, commissions, vehicles, insurance, administration, and all the other costs of operating the company.

And the accounting number rarely captures the full experience of the mistake. A second visit pushes another job on the schedule. The project manager has to get involved. Someone has to explain the delay to the customer. The installer loses the opportunity to complete the job and move on to the next one. If the product has to be manufactured again, the project may remain open for several additional weeks.

Even when nobody creates an accounting line called “communication failure,” the company still pays for it.

Documentation Means More Than Simply Saving Photos

For a long time, digitizing documentation mostly meant replacing paper with files. Photos were taken, PDFs were created, and documents were stored in shared folders. That was better than physically losing them, but it did not necessarily solve the underlying problem.

A photograph without context can quickly become just another thing someone has to interpret.

Which opening does it show? When was it taken? Was it before or after the final measure? What was the person taking the photo trying to document? Was the issue resolved? Did anything in the specification change because of what appears in the image?

The real value of documentation is not simply proving that a photo exists. It is preserving the relationship between the evidence, the place where it occurred, and the decision it caused.

Three weeks later, someone else may be coordinating the installation. Three months later, reconstructing why that decision was made may depend entirely on the memory of the people involved.

Technology can make mistakes more visible. It can reduce the distance between the field and the office. It can prevent an important correction from living only inside a text message. It can give the ordering team the same context available to the person who was standing in front of the window. And months later, it can allow the company to reconstruct a decision without depending on someone remembering exactly what happened.

That turns communication and documentation into something more than administrative work.

It makes them part of the quality-control system.

Before You Order the Next Window

In many companies, the cost of mistakes is analyzed only after the wrong product is already leaning against a wall at the jobsite. By then, the conversation is about who took the measurement, who approved the order, or who failed to read the message.
